What advantages do fieldbus and industrial Ethernet have over traditional analogue signalling?

A traditional four-to-twenty milliamp loop carries only one variable per pair of wires and cannot report device status. A fieldbus hangs many devices on one pair and carries diagnostics, range and calibration data as well as the measurement, cutting wiring and terminal counts dramatically. Industrial Ethernet raises bandwidth further and supports time-sensitive scheduling for deterministic communication, integrating directly with higher-level information systems. The trade-offs are the need for network design, diagnostic tools and cybersecurity protection.

Why do industrial control systems stress real-time behaviour rather than just speed?

A control loop must complete acquisition, computation and output within a bounded time every sampling period, since an occasional delay directly degrades control quality or even causes an incident. Real-time behaviour is about the worst-case bound on response time and its jitter, not about high average speed. Industrial controllers therefore use real-time operating systems, fixed-cycle task scheduling and deterministic networks, sacrificing average throughput for predictability in time.

Why are pneumatic control valves classified as air-to-open or air-to-close?

An air-to-open valve springs fully closed when air supply is lost, while an air-to-close valve springs fully open. The choice depends on which position is safer for the process in the failure state of lost air or power: a fuel gas valve is usually air-to-open so fuel is cut off on failure, whereas a cooling water valve on a heat exchanger is often air-to-close so it opens fully and keeps cooling. This reflects the fail-safe position principle and forms part of process safety analysis.

How do SCADA and DCS differ in a plant?

SCADA is oriented to acquiring data from and supervising geographically dispersed sites such as pipelines, grid substations and waterworks, with long communication links, emphasis on monitoring and remote operation, and control logic largely delegated to field devices. A DCS targets one large continuous process such as a chemical plant or power station, stressing tightly coupled closed-loop regulation of many loops with unified configuration, its controllers and operator stations on one high-speed plant network. In recent years the two have converged and the boundary has blurred.

What are safety instrumented systems and SIL levels?

A safety instrumented system is independent of the normal control system and exists to execute interlock shutdowns when process variables exceed limits, reducing risk to a tolerable level. SIL, the safety integrity level, grades these functions by the probability of failure on demand, with higher levels demanding greater reliability, typically through redundant sensors, voting logic and periodic proof testing. A key design principle is separating the safety function from basic control so one fault cannot disable both control and protection.

Why does a PLC ladder diagram look like a relay circuit?

Early factory control implemented logic entirely with wired relays, and electrical engineers were fluent in diagrams of series and parallel contacts. When PLCs replaced relay cabinets, programs were drawn as horizontal rungs between two power rails using normally-open and normally-closed contact and coil symbols so those engineers needed no retraining. The notation is intuitive and easy to troubleshoot on the floor, which is why it remains one of the mainstream industrial programming languages.

Why is an emergency stop usually hard-wired rather than handled in software?

An emergency stop must still work when the controller crashes, the program misbehaves or communication drops, so it cannot depend on software. In practice the button is wired into the hard-wired circuit of a safety relay or safety controller that directly removes drive enable and power, keeping the path as short as possible. The contacts are normally closed so a broken wire or bad contact also triggers a stop, and this fail-safe orientation is a basic principle of safety circuits.
